Man-down systems: how they work and when you really need one

A man-down system answers a single question: if a worker loses consciousness and nobody sees it, how long before anyone notices?

For lone workers the honest answer is often: until the next round of checks, or until the end of the shift. That is hours. And in a medical emergency the first minutes are worth more than everything that follows.

Who counts as a lone worker

Not only someone working alone in the middle of nowhere. Anyone who, for a meaningful period, is out of sight and out of earshot of colleagues:

  • maintenance staff in substations, boiler rooms, plant rooms;
  • anyone working in confined spaces or potentially contaminated environments;
  • security staff and night patrols;
  • anyone working at height on roofs or silos;
  • drivers and technicians travelling to unmanned sites.

Italian Legislative Decree 81/2008 contains no article headed «lone worker», and that is a common misunderstanding. The duty arises upstream: from the risk assessment and from the general obligation to take the measures necessary for safety. If your assessment shows a person could lie unconscious without help, that is a measure to take.

Three functions, and they are not the same

A serious system has all three. Man-down alone does not cover someone who passes out while seated; a manual button alone does not cover someone unable to press anything.

The real problem: false alarms

This is where these systems live or die, and it is worth saying plainly before selling one.

An over-sensitive detector goes off when the worker bends down, lies under a machine or puts a tool on the ground. After the third time in a week something predictable happens: the device gets taken off. And a device in a drawer protects nobody.

The answer is not lowering sensitivity, which would mean missing real events. It is the pre-alarm stage: before calling anyone, the device warns the worker with vibration and sound and gives them time to cancel. Only if they do not cancel does the chain start. The pre-alarm is what makes the system bearable day after day, and it is the first thing to look for in a specification.

The alarm chain matters more than the sensor

Detecting is the easy part. What saves lives is what happens next, and it must survive the worst case: night, weekend, the on-call phone on silent.

That is why in Safety-ID the alarm does not travel on one channel but on six: push notification in the app, WhatsApp, Telegram, SMS, e-mail and a voice call that speaks in the recipient's language. The call is the only channel that genuinely wakes someone at three in the morning.

  • Location with the alarm. «Mario is down» without saying where wastes the minutes that count. With area BLE tags or geolocation, the message also carries the place.
  • Escalation. If the first recipient does not acknowledge within a set time, it moves to the second. An alarm sent to one person is sent to nobody, if that person is in a tunnel.

The smart helmet

  • It also detects if the helmet is removed and reports it: that is the other half of the problem, because many serious injuries happen with the helmet resting somewhere.
  • It is not one more object to remember. The helmet is worn anyway, and a device that requires no new habit is a device that actually gets used.

In addition, the smart bracelet monitors heart rate in real time and raises an automatic alarm when it leaves the expected range: a cardiac event is detected before the person falls.

Five questions to ask any supplier

  1. Is there a cancellable pre-alarm? How many seconds?
  2. How many channels does the alarm use, and is a voice call among them?
  3. What happens if the first recipient does not answer?
  4. Does the alarm say where the person is?
  5. What happens if there is no network coverage where they work?

If any of these answers is vague, the system is not ready for lone working.
